You can weld plastic, I do it all the time on plastic parts like bumpers and moldings.

You should get at least a 3. You will be really ticked off when the turbo spools and the clutch burns up. It's not harsh or hard to depress.

Panel bonding is stronger than most welding, just think about how much more surface area there is. It has to be done correctly of course. Many manufacturers are requiring panel bonding with compression welding and rivets for the best joining. Some cars are completely bonded.

I haven't looked to see how they are regulated
The XR heaters have a thermostat switch in them that turns on at 70 and shuts off at 110 or something like that. I don't remember the exact temperatures. It looks like a little circular metal thingie and the wires go into it.

I did it without it, 99% of people dont use in correct installation tool. I used a very large socket to try and evenly knock it in. The tool aligns the lower cover properly so that the seal isn't being pushed off of the crank. The tool isn't really to install the seal, it's to align the lower cover...

Just drive it, the tach isn't necessary. The EEC has a rev limiter to keep the engine happy.

A lot of cars use Silicone hose to feed their EGR circuit. Available at parts stores, look under 1990's cars. It only flows exhaust when you let off the gas so it doesn't really get that much use.
