You guys like expanding foam, right?
Any comment on how hard it would be to cover an exhaust manifold with it and then get it back off?

For why? Yer not gonna try and make a mold of it, are ya? There are better welded exhaust manifolds out there. Check turboford.org.

Knowing almost nothing about the actual characteristics of the foam you're talking about, I'd wrap the manifold in a mix of heavy plastic sheeting and painter's tape before I foamed it. Maybe I'd end up with a mold and maybe not, but at least I should be able to get it off again without much trouble.

I'd likely use whatever Home Depot has around. I don't need to fully envelope the manifold, just create an outer surface that I can form a heat shield over. Some adhesion to the manifold is nice as it makes shaping the surface easier, I just don't want to create too much of a hassle removing it. OTOH, I have a couple spares so if one becomes incapacitated it's not so bad.

Expanding foam isn't going to come off the manifold very nice and/or easy.
Put some on your fingers and see how easy it comes off...
